I have a dewalt 10000rpm 4.5in  used it for about 5 years now.
the're like 40 bucks IIRC

nice, looks like a good one.  We have one similar at work (landscaping).  On/Off button broke after who knows how many years of abuse and it got broken off in the on position so we still use it... You just have to be holding on to it when you plug it in.

The grinder came in so got back to work. Cleaned up the edges and tacked it back together, lined up much better than I expected

Blue painters tape to mark the lines. I marked a cut and taped the line then I measured back 10" and marked for the second cut. I did that about every 3" along the first cut line. Then taped the line, and ended up two cut lines that were both parallel even though they weren't necessarily straight all the way around the cab. It's the same way I bobbed my bed

Good job so far.  It looks like you got the hard part ahead of you, but maybe that's just me since I don't have any sheet metal fab skills.

I'd look into using lead filler for the welded areas.  My friend did this when he re-skinned his roof and it turned out ausome.  If you do it right, it kinda levels itself.

leading it would be awesome, but its extremely hard to do right... Theres some old hot rod guys that are masters with it, but its kinda an artform and for practicality its not really worth it.  Way more expensive too.  Theres a reason that plastic fillers are the norm now.  Theres also a hammer-welding technique that makes leveling the roof easier... think tack, pound, pound, tack, pound, pound, with someone holding a dolly inside.  Almost doesnt require grinding afterwards.

The guy I know made a brick oven in his backyard and melted down a bunch of wheel weights for his lead and used some sort of a spoon to get in into the welds.  It's probably a lot more work than it's worth but it turned out sweet.  He was restoring a old Dodge Charger and turning it into a Daytona with some parts he had stashed away for years.  I never did see the finished car  :sad2:

That would be fun to try, but for the sake of time I'm probably going to go with something like a fiberglass reinforced filler. A friend of mine used it on the body work of his rolled truck and it turned out great and felt much more solid than any time I have ever used just a regular bondo body filler.

Yesterday I wheeled the back shell out to get an idea of how far back on the chassis it will sit. Looks like I'm going to have to build some fenders into the back of the cab, and also cut a radius into the doors and floor.



Because of this, I'm thinking about selling off the bed, tool box, and carrier when that time comes. I'd probably end up building a tubed bed with bedsides and a built-in swing out carrier.

I also picked up some more parts, off of a 4runner.









now there's nothing stopping me from getting this done that I can think of at the moment

The first one is a sun roof, thinking of putting it in so there is less roof for me to have to make. It would also add rigidity to the roof. The third is the door jam that i'm going to use to finish off the one i started to fabricate. That sections is going to get turned around and welded to the one i've been working on after I cut what I made off. Then the floor section is already set up to go over the frame rails and the gas tank, and also has the seat mounts built in. All these parts eliminate a lot of the work I was going to have to do, I really lucked out finding all this stuff
