Daaaang...its so...ANGRY!
IFS is best kept at ambient temperature in a pile of scrap in the backyard.  When kept under a functioning vehicle, it tends to greatly diminish said vehicle's offroad ability.     -reklund5

I've lost a few stock and low profile plugs out on the trails so I decided to put a stock one back in and just welded up.
Haven't lost one since

For draining I removed the two lower studs to 3rd member and replaced them with bolts. It drains a little slower, but it keeps the oil off the trails.

I used a cut off wheel to cut out a rectangle-ish piece around the plug, then made a patch out of 2.5" sch. 40 pipe (had similar curve), hammered it a little, welded it up, and golden!

Weld the drain plug closed, and tack weld the bottom stud to the nut and use that to drain it when you need to.

Sure but that also kills your clearance, just do what I said and be done with it. A buddy of mine lost 2 plugs on his rear diff this weekend alone. He's gonna weld it up this week, all 4 of them on both of his rigs. I lost a Detroit and 4.88's to this problem, sure Toyota put protection for them originally but as you can see by DTB's picture rocks will grind that smooth in no time at all.

Yea, that should be fine. If you really wanna get crazy, imagine making the bottom flat (misses the ring gear) and shave it that way. The way I speak of eliminate the plug but keeps the general rounded shape. The flat makes it look like you took a bandsaw to it and then welded on flat plate.

I did the plug-eliminator this time, and maybe I'll do round-eliminator down the road... Who knows...

4crawler makes the plate precut and comes with a template for shaving the diff if you want to go that route

So...Initowinit and I got the axle all shaved last night..Ripping that plug out this weekend really pissed me off and I don't want it to ever happen again.....This was waaaaay easier than I thought it was gonna be...the hardest part is disconnecting the axle from the truck. I used 1/4" steel and left a little over 1/8 inch clearance on the ring gear.

..heres some pics.....

The victim>>>

Rough cut

The edges of the plate are beveled (as well as the cut in the housing) so that the weld fills in correctly giving it a nice flush fit

Looks like it should fit right?

You got alot of work into it with little gain. With the pinion angle in relation to ground level, and the angels at which said differential, encounter projectiles during the journey through the challenges of offroading, you really should have clearanced more.  :flamer:

well i vote you wrap copper wire around the axle tube and send a high volt current threw it turning the axle in2 a super electro magnet  thus pulling the metal atoms away from the gear atoms.

but you have 2 use plastic washers/spacers 2 isolate the carrier and gears from the housing
