Dude looking good.  Nice comparo shot of the 40 on the left and your worn out 35 on the right.  I think you should wheel it that way.

The tire on the passenger side is a worn out 31 :).  I think the Aussie locker would be hating life getting spun by a 40 on one side and a 31 on the other :)

Not yet.  I have a forklift lined up for Saturday morning to flex out that one corner with the 40 mounted.  If it rubs, I get to cut some more.  If it doesn't, I get to start patching up the hole and cutting on the other side.  I also need to work on cutting some in the front before the front tires get mounted.

Oh right I guess I didnt realize that you only cut that one wheel well. Hopefully you dont have to cut anymore so that you can patch it all up.

Plenty of clearance all way around the tire!  Good, I didn't want to have to trim that big hole any bigger  :D


Rear tire barely kisses the frame rail at full flex.  Nothing to worry about.


I took the fender off to get a better idea of how much rubbing the front was going to have on the firewall rather than on the fender itself (I can trim the fender back later). 

This was at full stuff with the bumpstop fully mashed with a level spring.  It was rubbing at full turn to the driver's side.  I plan on lowering the front bumpstops down an inch and trimming that pinch seam on the firewall for now.  I will still have decent compression travel but am limiting it compared to when I ran the 33's.

Bias Ply 39.5" x 13.5" x 15's.  About 76lbs a tire and probably a touch over a 100lbs with a steel wheel.

thoughts of running DIY beadlocks or you just gonna go with it
I'd like to DIY beadlock these wheels but since they are 2.5" backspaced wheels (reserved shell, safety bead is on the outside), using a ringed beadlock would not work out well.  I'm going to have to shell out for some Stauns one of these days.

you can easily get 1.5" out of that firewall with a hammer if you dont want to limit your uptravel.  just make sure you unbolt your ecu before you do the passenger side.  if you take your time and plan out your hits it can come out pretty clean
Thanks for the tip!  I will cut off the pinch seam and take a few swings with the BFH.  Most people are saying I have to cut and tub the firewall.  They are saying that flexing out with a forklift won't show the true amount of flex, it will rub a ton more on the trail.  I don't completely agree.  Using the forklift shows where I'm going to rub.  Getting it on the trail might make it rub alittle bit more than on the forklift.  I will bumpstop it accordingly if it rubs on the trail.

good plan!! i always give it another inch or two of movement because your wieght will be dispersed differently when you are on the trails!!! make some adjustable bumpstops and that way you can plug and play while you are on the trails!!! adjustable stuff is always beneficial!!

Yup, front bumpstops are fully adjustable!  Nice to be able to lower and raise them without cutting and welding :)  I'm working on some really cheap alternatives to air bumps!  I'l post some pics when I get them built.

40's on one side and 31's on the other :)  Locked F&R (but only in 2wd), and leaning like a MOFO getting the weird stares from the other drivers on the street.

from my experience and i cannot figure out why you will get alot more rubbing on the trail than on any ramp or forklift

i think its cause a ramp you can creep up. on the trail its rocks, your suspension can move up and down a lot faster and more violently making it easier to hit :pokinit:.

But, if it's bumpstopped, the suspension travel can't move past the bumpstop.  While testing with the forklift, we pushed the body around while it was flexed out to try and make the sheetmetal rub.

looks like you have your rubbing problems taken care of.
make some progress today.... make it possible to mount the 4DZ on the other side.

yea i agree you should almost be able to take care of the front with a hammer.  i had cut mine and welded some new floors in about 2 1/2 inches back and redrilled spring perches an inch.  I am fairly positive i wouldnt have/ wont have any rubbing on 40s.  even on trail.


it looks awesome though.

Got a ton of work done Saturday thanks to a couple of friends, my brother and dad!!

I ended up working on tubbing the firewall with Jeff while my brother, dad, and other buddy worked on making some 16ga. sheetmetal tubs for the rear.


After plasma cutting the drivers side firewall out :flamethro


Big hole from the inside.  It's cut back all the way to the body mount.


After welding in the replacement sheetmetal.  I hate welding sheetmetal after this project (first time welding sheetmetal).  My buddy was much better at it then I was.

I will seam seal both the inside and outside welds.  Then I will shoot some rubberized coating on the outside and herculine the inside. 


Inside driver's side.  I will need to remount the fuse block.  Welds look like goose :pokinit: but it doesn't matter what they look like under seam sealer and herculiner :D


Passenger side inside.  I will relocate the computer into the glove box.


Passenger side outside.  We tried a different method from the drivers side and it cut the fab time in half.  Once again, seam sealed and covered up with some kind of liner will hide the ugly (plus make it water proof).

It was a tough job but I'm glad it's done.  Will be nice not to have the front tires rub on the firewall while flexed out and turning.



Here's a rear tub that my brother, dad, and friend cut and rolled up.  Turned out perfect and will fit and weld right into the quarter panel. :welder:

 :thumbs: Looking good.  I am thinking of doing this to my cab as well.  Don't really need it right now running 36" IROKS but would like to move up to the 40's with next tire purchase.

Thanks!  It ended up being alot of work but I know it will be worth it once I start wheeling and flexing out the front.  It might still rub but at least its rubbing on smooth sheetmetal, not that sharp pinch seam.

I don't have the passenger side rear quarter panel cut out yet.  The 40 would rub big time just driving on the street.  So, I left the 31" rollers on the passenger side and mounted the 40's on the driver's side :)
