If it made the noise in 2wd and the hubs UNLOCKED, that would eliminate the birfs, right?  Maybe you could lift the front end off the ground and see if there's any play in the wheel bearings or steering linkage?  Even if the wheel bearings were tightened the first time, after a few miles the grease in the bearings can conpress and the bearings can come a little bit loose again.
