tube notching help

Anyone have any tips on how I can accurately notch through the middle of a 2" tube to accept a 1.5"?  Ill only have a .25" of clearance between each end of the 2".  I dont have much room to flop up. :thud:

Center punch the hole, drill a pilote hole and use a hole saw with same size drill bit as pilote hole  :thumb:

I like to do that kind of stuff on a mill, makes it really easy and extremely accurate

It kind of depends on which one bears more load. you are weakening the bigger one, but a good weld, not booger, will solidify it well. If the 1.5 is cross support I would not drill the 2"
