I have a 4.7 case with twin stick. A friend built this unit about 10 years ago. Never ran it. I got the truck from him and used it for parts. The case was behind a w56. I put it behind the L48. Found that I needed to cut down the shift rail because it would contact the transmission housing. After that it went in and out of low, neutral, and high. Took it out of the shop and in 2wd the case clicks. If you rest your hand on the 2wd/4wd shifter slightly pushing fwd it does not click. I've ran this case in my trail rig for atleast 8 years like this with a rubber bungee cord on it. Worked great. I'm about to put it in another truck and want to cure this issue while it is out.

I checked and the spring and detent ball on the 2/4side looks fine. It's odd because it makes it way and locks in place. But if you dont put that ever so slight fwd force on the shifter it clicks like it's not fully in 2wd. However the front output does not turn until you pull the shifter rearward as it should be for 4wd.

Suggestions? Am I overlooking something obvious?

Sounds like the shift hub, collar, fork or bearing is damaged. Youre going to have to tear it down. Why you would tolerate something like that for 8 years is beyond me.

Was it a forward shift to top shift conversion? Who's twin sticks?

I ordered a 23 spline input yesterday so when I tear it down I'll be able to put it behind the mc07 doubler I have.

It was originally top shift. The twin sticks are tg. When this was built there were only a few options for twins and other than replacing the weak roll pins they have actually been trouble free.
It does this with a regular shifter as well.

Tolerating for 8 years is pretty easy when it was in a truck that never got street driven and was always in 4wd. The only time I would use the 2wd/4wd stick was to cut donuts or drive it across the yard to park it when I got home.

To "tolerate" sometimes you make do, or you are just in "frugal mode".   

I tolerated my basically* stock (*33's, lifted, locked & MC Crawler) '85 22R short bed for 10 years. I wheeled it almost every other week end and somehow did nearly all the trials my fellow wheelers did with their rigs -- from bare-bones-beat-to-crap-thrashed-and-bashed to $50,000 zero bungee-credit-card-melted-hot-$hit-lookers. 

Bungee cords:

Found the issue. The 2wd/4wd shift hub was installed backward. Now all is well and it has a 23 spline input also.

You happen to have pictures of the hub and correct direction?

I looked at the tg instructions on their site and examined every photo to figure out what was different on mine. It was rather clear once I saw it.
