Topic: Constructing a square tube D-shaft

I am preparing to weld up a square front drive line and would like some input on how to go about it. Don't like doing things twice! So, do I leave some of the original tube on the joint and insert the square tube welding it to the original tube or; grind off ALL of the round tubing and butt weld the square tubing to the disc that the u-joints connect to? Also any clues as to centering would be appreciated!

I've seen the tube butt welded on the front d-shaft. Never seen the square mated to the round..that might work too and you might even keep the balance a little better than using all square tube.

You take the bottom slip part and grind 4 flat spots into it untill it fits into the smaller square tube, that way all the toque load isn't on your welds
