Is the pinion loose? If not, my money is on the bearing on the carrier, opposite the ring gear, being loose.
If that bearing fails it should cause the carrier to move towards the pinon as the gears load and want to seperate which could make the carrier contact the end of the pinion. But that's just a guess...
