King of Swing.
« on: May 19, 2009, 07:52:36 PM »
So Im going to post most of the rear bumper I built for 4WD Toyota Owner Mag on here, because I've been getting lots of e-mails and IM's about it. So here ya go. I'd build these for people but I got to tell you, they take for ever to build and would cost accordingly. If you really wnat one ok I'll do it but I need your truck.

Ok, the first thing you have to do in order to build this bumper is remove some of the butt end of the sheet metal behind the rear tire. I then plated it with some 16ga. sheetmetal. The total amount taken off was about 4"s but mostly I eyed it up with the pick-up style tailgate that I fab mounts for to replace the very heavy 4Runner one.

When you have a soft top you can do coolthings like that. I'll post some picks of the tail gate stuff a little later.

So a long time ago, I chopped the rear crossmember out and replaced it with a 1x3 with 1/8" wall. Then supported that with a 2x2 welded in behind it for extra suppport. Ya I know kind of heavy. It was a long time ago and I was learning, so there.

For support on this bumper I needed to have some thicker metal to bolt to, so I welded some 1/4" to the back end of the crossmember, then drilled and taped it for 1/2" bolts. Another piece of 1/4" was bolted on top of that. It would be used to weld the bracing to, that would support the bumper. God I hope that makes sense.

So, with the frame done and mounted, I started the main hoop. I set the tire in place with a rachet strap. I built this cute little stand to help hold the hoop in place since I would have needed like six hands other wise. ( Note: when done with this stand it makes a great coat rack)

So I decided to tie in the hoop a little higher up as well, I attached it to the wrap-around corner guards.  Behind the tail light some 1 1/8" DOM was used, then atop that 1 1/5" HREW was bent around the corner and tied back to the main frame work of the bumper.

I used this bushing, from Poly  which was a 1 3/4" Diameter sleeve and bushing kit. Two bushing were used, one at either end.

And attached them to the corner guards and tied in the upper hoop support like so...

11ga sheet metal was used and cut with jig saw to form these tie in's...

And of course, I had to tie in the tire. I used an 8" 1/4" think plate to bolt the tire to. Then attached some simple cut tubes to the hoop for support.

Side profile. So you can see the overhang isn't bad, at all. Its so high off the ground that even though it sticks out about 13" further then the old one. The departure angle is still better.

So I know that everone uses carboard for their patterns, but the problem I found was I couldn't find cardboard large enough. So I found another way, I started using these very thin cutting boards from the grocery store. About five to a pack and you can see through them so it makes tracing patterns from the truck easy. I know that they cost about 5 dollars a pack, but so what I can get anywhere.

After you cut the tracing with some scissors lay it on the material, trace it out and start cutting. Really easy. Again the jig saw was the tool of choice.
